A pair nice dished shield boss'. Nothing fancy, just a standard edge. Preferred to be in brushed stainless (or anything non-mirrored or too reflective). 7" or so diameter... standard depth.

I guess I got lucky when I ordered from them. I needed two sleeves for breakdown sidewall beams. But I wouldn't recommend getting their ridge sleeves anyways since they are very thin and the quality doesn't seem to be very good, but they do for now... I found hockey girdles to be a bit too bulky. Some people I've talked to say they bind up, some have no problems. I went with these myself. I took out the large thigh pads, traced the outline on some 14 oz. leather, and put the pad and leather back in place.

I don't really have a preference in material, but probably mild to keep the costs down. And whatever thickness the metal needs to be to keep my hand in tact. 13 gauge probably.

A lot of us Viking types wear lamellar almost exclusively. I've been trying for maille, but it just hasn't been in the cards lately. But I can always cover my lamellar with a tunic to look the part of unarmored as in Stamford Bridge...

Don't see why not. I fight in knee height boots, turned down at the calf, that are covered by my pants. I wear my period shoes with my soft kit and added a sole to it so I wouldn't destroy the leather.

Alright, so I'm biased. But you can do hidden (and inexpensive) armor for almost any period out of plastic. I'm sure someone local to you has experience with that and can help you build a suit.

I think this came up a little while ago. To my knowledge, no extant sources point to this method and the Tapestry is the only thing I've seen to suggest it. The idea is pretty intriguing though. It sort of makes sense, at least to me.
