I had Eric weld the face together but it does not come close to fitting in the upper part.

What is the best method to get the two pieces to line up without warping one it the other?

So, I heated Mild sheet steel to less than red and dipped it.. It came out nice and brown.

I heated SS rings to red and they darkend rather well..

Your picture clearly shows your sword over the top of your helm. That is the society sign for "I yield" or that you are dead... ;-)

Hmmmmmmmm.

It was built and used specifically for Hastings 2000..

As for historically accurate, nope, but it was not meant to be.

It was built for rebated weapons at Hastings 2000 and for SCA combat after.....
