5-10 minutes of hammering is pretty good tempo for not busting your elbow. I use breaks just as long, so i can dish for hours on end. I use those breaks to do some light work such as filing hinges, planishing lighter plates, drawing patterns etc. I use 2# and 3# dishing hammers, and hit pretty hard ...

I had very good results with ~16ga ~3/8''ID shirt (to be exact 1,6mm, ID:8,5mm) cold drawn wire. Pretty hard to bend, still easy to cut, and does not moth that much. If possible I'd either go for a harder wire. Liu gave you some good points.

I hate drill bits. Period. In my experience, they tend to give you exponentially bigger bang for the buck as you go. The only drill bits that have really worked for me were 6-10$ a piece (3,5mm and 4,2mm), rated for 3000+ RPM. Used specifically for stainless so I don't wear out my Whitney punches. W...

There is really no quick way around it. Making a good helm takes patience and practice. As suggested by many knowledgeable folks in this thread learning how to weld and dish helmet halves is the easier way. Some random opinions on stake materials. I use 1050 for stakes when I can get it and any other steel for balls. If it gets just slightly rounded down, it might be good for raising small radii 1/4'' sheet.
Creases increasing friction and preventing slipping of material.

I just got most of the parts in one place, and the thing is going to weigh at least 18 pounds! :shock:
OK, it si going to be some 32" flat, round, decorative/gift shield, but man!
At least it will not be a centergrip. :oops:
