How about using transfer punches? Punch the outside holes. Assemble the relevent bits and hit with a transfer punch to mark location. Disassemble and punch.

Or get really, really good drill bits. Drill small and then use a step drill and/or reamers to open to final diameter.

Hal, You mention you shake too much. This is also a common TIG problem. The thing to realize is that all shaking is not equal, and you can control it to an extent. It is not uncommon for professional TIG welders of the more difficult welds to only weld in the morning, or only during a certain window...

Doesn't TOMAR talk about how to adjust a Beverly? I would think you would want to follow that advice. I have heard it suggested here on the Archive that it is ignoring these guidlines that usually leads to the HF models having troubles.

Thank you guys for the comments. The compliments are always welcome, but I also really appreciate the constructive critiques, and they will influence future work. The comments on SCA heavy fighting are applicable for future work, even if not for a 9 year old's costume. :D
