Yep, the sweat seems to form a layer that combines with the wicking of the linen to pump heat out and keep you at a stable, comfortable temperature. The same effect happens with hosen, in my experience.

It's the sewing that is f-ing me up. Piercing the leather, or pulling the needle through? I hope you're using something like an awl or a drill or something to pierce the leather first. Perhaps someone on here could recommend some different way to do your process that would cut out a lot of the pain...

well, I've been told that sallets make good use of the "Y strap". Think two points (above, and just in front of/just behind your ear) anchoring a chin strap. Works pretty well. Can't say about the SCA legality question, but there's probably several knowledgeable folks here that can help with that.
