Actually all kidding aside, I would go with 18 ga stainless. Thats what I use as my practice legs. It seems to be a good compromise between toughness and weight. You already have my viewpoint on them.

However if you can verify they are at least 16ga, and will fit round heads with sufficient space for padding, I think we could throw a new bargrill on them fairly easy.

Real quickly: For brass/mild steel you can go to radio shack and get circuit board etching fluid. It's relatively safe to use but rather slow. I use ferric chloride myself. Looks pretty good. I would flare the top edge of the rebrace and roll the cuffs of the vambraces though if you can. It seem to cut down on self inflicted injuries for me.

If it makes you feel any better I bust rattan rather frequently myself. Swords usually last about 2-3 months at most. And my bastard sword is turning to mush on the end. Plus I can't get a thrusting tip to stay on no matter how much tape I use.
