I dunno, guys, whereas I'm a big, big fan . . . files are part of a two-tool solution. The other half is the vise. And I don't have a vise that I can put a helm in, without causing more problems than I'm solving. I'd build a suitable wooden claspy thing, probably using a C clamp or pony clamp... ht...

Lexan is a polycarbonate. You will have a difficult time getting most types of paint to adhere with any durability, but epoxy and enamels are your best bet. I'd try spray adhesive to mount a lightweight canvas, and then painting that. I've used cheap painter's dropcloths.

One trick for getting clean edges with tape is to first paint on a clear coat. This will seal the edges of the tape, and if it bleeds under, well, it's clear. Also, don't lay on your color too wet and thick.

The only thing that works on Kydex and such are the lovely solvent-based colors that the EPA doesn't want you to have. They actually chemically bond to the plastic.
