I have made helms with 10 gage mild. It IS doable with the tools you have, it will just require time and effort. (me and my buddy wulf made a pratorian out of 10 gage mild years ago) You will use up jigsaw blades. I have not tried the soapy water mix idea, I have always just sprayed on wd40 at regul...

If you wanted to get a set of halves from rough from the hammer I would be happy to weld / dress them out for you. That would likely be your cheapest route unless someone speaks up with a used hat.

Been there. All they (and lowes and ace hardware) seem to have is brass plated aluminum. Which wont work because I have to beat a crease into the stuff, and that beats holes into the brass plate and leaves the aluminum visible.

I stand corrected, I received your info via email. Refund has been sent. Should you change your mind about wanting the helm after its finished you know how to reach me. If not its a fairly generic size, I can use it to fill another order with no difficulty.

My local source has dried up, and I need enough brass to finish up two sugarloafs for current orders. Anything from 18 gage to 14 gage would work, (18 gage would be best as its going to be overlaying steel) I am trying to avoid ordering it from rj lehay, though if it turns out that I have to I guess...

Yeah, more heat is the key. Eventually the brownish color will burn off leaving a kind of dull gray. First time I did it was by accident. I was blackening a helm and left it on the fire to long.

Yeah I don't have anything as fancy as a plasma cutter.... I do have plans to fool around with bar stock and see what I can come up with that doesn't look like it came off a football helmet. Right now Im going with covering it with nasal and chainmail. Foot is on the mend. I got to the gym yesterday...

I always tack weld them together then rivet them. Just easier for me.
Foot is hurting but on the mend. The boots help, as the insole has a lot more cushion to it than my old gym shoes.
Ill post a front view tomorrow after I decide how to finish it and get the nasal on.
