Repeatedly boiling it will harden it, not soften it. The heat drives off plasicizers in the rubber.

Try adding a strip of foam to each "edge".

Vitus- I wear as much as the "Nomadic Tank Harness", which has no metal at all on the legs. I'm also wearing plate, not mail. I have steel on my legs, almost as much as a fighter wearing 1/2 legs. I have been looking into steel bezubands, that would match my greaves. I really need to get new pics up...

I wear plate (Lorica Segmentata) on my body and steel greaves, but leather on my thighs and arms. Do I get to enter? I have a really spiffy/annoying crest!

The rust is relatively recent, and probably from being wet. Older, and the brass rivets would also have corroded.

I just got some dense foam matting, meant for workshop flooring. 1/2 inch thick, very similer to the sole material I saw at Pennsic. I'm making a Signum, shovel and dolabra (pickaxe).

If you mean a blow coming in towards your body, that your armor prevents from actually reaching you because of the force needed to move it in, then yes, you have to take it.
