Can also be found at home depot. Rebar tie wire. Normally found back by the construction materials, fencing and (you guessed it) rebar. Cheap and great. I just started using it myself for my rings and it works really well.

As to the gauge question I have no idea.

If you have some small wire laying about try running that through the pattern (poster board) at the proper points and taping it off. Works well enough for running lateral on vambraces etc to help give it shape.

I think I know what you are talking about. Are the plates laced together with chain? Big round front plate plus all the sides etc etc. Its more commonly seen as russian armor though it occasionally makes an appearance as turkish or mamluke. Nylon strapping (What most duffle/packpack straps are made of) works decently well. another option would be to get a very basic spun top or low point pascinet for cheap and add leather for a neck drape, visor and decorative embellishments. That is probably your best option. You could always try using thicker foam as well. My friend recently made a bunch of axe heads using a gardening kneeling pad he found at the $.99 store. That and a strip of rattan do a good job.
