plastic shields make da babee Jebus cry. You think? If it is covered with canvas, I don't see much of a difference between that and aluminum. I guess for me it falls along the same lines as plastic armour. Uncovered, much like the baldar cuphilts and plastic bosses, I agree you wholeheartedly.

http://flyingchimp.com/sca/photos/nuno-demo.jpg These photos are of a newer fighter at a demo. Can you spot the Dark Victory (pickle barrel) armour? The helm is an ugly loaner (he has a new topfhelm that just arrived), but in my opinion, this is a good attempt and he added a lot for the demo.

I'll echo what Sean and Odd said. Just use a course blade on your jig and you should be fine.

I use a rasp sort of thing to clean up the edges and then sandpaper.

Mail isn't really great at hiding sins... it looks great but is somewhat transparent so you can still see thing beneath it. For the maximum "look", I think the hidden objects of disgust (HOOD) should be covered by something opaque (like cloth).
