Two layers of 1/4 inch birch underlayment plywood and some wood glue in an improvised wood press. In addition to being light, the birch is surprisingly strong - standard 1/4 plywood would bend nearly to the ground.

The main advice I've heard is consider eyeslots instead of eyeholes and pay attention to how far away from your face those eyeslots are. Imagine trying to see out of eye glasses an inch or more away from your face.

I've heard tiny little eyeholes with no peripheral vision are for jousting.

Ice falcon's rattan is 1.25" to 1.5" diameter. For the type 15 sword I had here, you need at least 2" rattan, but 2.25" diameter is better if you can get it.

You won't find armor grade leather there but any Goodwill store can be a gold mine of large pieces of leather for $5 or so. They just come disguised as ugly 1970's jackets.
