You may want to try Darvis' floating elbow pattern. It doesn't require welding, and it looks like it is just bending, no dishing.

is this a weight or bulk issue? This is mostly a "bulk" issue. I can usually put 140 pounds (one 70 pound duffle bag, and a garmet bag for those snazzy presentations) on the plane, but the size requirements would give me trouble.
