Like he said it is a very simple helm to pattern. I would go with the poster board and masking tape. http://home.armourarchive.org/members/halberds/mchelm2.jpg http://home.armourarchive.org/members/halberds/mchelm3.jpg I used light weight rusted metal for my first try. I think you are off to a flying start.
Gaunts are not an easy thing to make.
You probably learned more from this experience than reading all the books in the world.
I lift my visor to you sir... jolly well done.

This helm top from my old kit is made from a 10ga. 6" steel fence post cap. I like to paint the inside flat black with a rattle can after it is dried out.
I use my propane weed burner to quick dry the helm.
The water boils out of the seams and the metal dries right up.
After the inside is painted I work on the outside with the scrubby pad and oil.

I use my 5 gallon bucket with 4 gallons of water and one gallon of muriatic acid (swimming pool or concrete cleaner acid) available at the hardware store about $10.00 a gallon. Soak the helm for 1/2 to 1 hour and all rust will be gone everywhere. Dry it off quickly and oil it with 3-in-1 oil, or it ...

I second the scotch-pads and oil, I use 3-in-one oil and wipe everything down after.
It gives the metal a nice soft satin finish. Also it's a snap to maintain.

I have had good luck hot dishing helm halves with the fire brick stack and the weed burner. I also use it to melt tin/lead alloy when casting my newbie dishes and rivet anvils. I feel your pain.
I have had trouble with 4130 sabaton toes.
How about a mapp torch to get it hot and ball peen hammer it into the form?
Also red hot over the ball might shape it a little faster.
Best of luck on your quest and keep us posted with pics.

Yes I can make modifications to suit one's particular needs, however it may not fit in the flat rate USPS box.
It could be sent parcel post... IE ground shipment.
Give me your needed dimensions and I will see what I can do.
I PM'ed you the ball hitch answer to your question.
