A couple of observations / opinions - 1) I can understand not wearing your Sunday-go-to-Crown gear for practice. And even exposed modern gear for a backyard thing. But if your practice is also a RECRUITING draw? Cover it - even if with last year's old tunic, which still is better than exposed gear. ...

I used a modified version of the Roman lorica segmentata - shoulder pieces are also the mounting points for shoulder protection.

Boy, waaay to many variables. At what point in the tourney? I'll use different openings later in the tourney than earlier. What kind of opponent? Agressive, counter-puncher, mobile or static? Well, that, too - but it isn't to make it easier to avoid. Using Johno's logic, the entire sword should be covered in Day-glo pink so that it is REALLY easy to see.
I've seen that sword at Pennsic.

If that foam will really stand up to the rigors of SCA combat - consider polearm heads, axe heads, maces, spear-points (mounted to mimic the point/edges, not the thrust tip itself), and the like.
If the stuff is REALLY good, consider looking at legal and safe combat arrow heads.

There is a fairly wide variety of calibrations for any type of blow, kingdom to kingdom.
Not something we can quantify in the SCA - which pretty much leads us back to the "local social convention" - which has worked more often than not for 40+ years.

No one would probably ever die from 1 blow int he armor that we are supposedly wearing from the weapons that we are supposedly using. Nor should we try, IMO. Seems rather odd to try to hit someone hard enough to kill in the name of friendship. I'm working the term "kill" out of my vocabul...

I teach that the longest measurement should be equal to either your inseam, or armpit to fingertip. The usually falls into the "cover 2 of 3 zones" concept for most people. I also teach that a shield that is too large is as big a hinderance (or MORE so) than too small.

The SCA uses a socially accepted and agreed upon standard for how hard blows need to be. Regional variances will of course occur, especially as it is basically non-quantifiable.

Tweaks in the overall rules, in the senarios, and in the culture of both CA and non-CA combatants are needed.
This isn't a 100% "fixable" situation, but it can be improved.

We've been told that a struck or stepped on bow can release all it's atomic energy in an instant, creating a mini-nuke event on the field which will open a black hole and suck everyone in the vicinity into it's event horizon. Quality is far more important than volume. To paraphrase B. Lee - Don't worry about the guy who practices 100 blows, but throws them poorly. Oddly enough, a bunch of archers yielding or running away from their heavily armored opponents may be one of the more historically accurate things we see on the melee field. Heck, I've charged a group of archers yelling "YIELD!" And had all 5 do so - as I jogged past them to engage someone...

I figured the mixed up post thing was a symptom of his helm issue. 
Also, if you haven't been fighting for a while, your neck muscles aren't used to the extra weight and this can cause headaches too.
