Any blackening process that generates soot results in a rather filthy set of armor. If you wear armor blackened by that process, your clothes and your skin will quickly change to a uniform filthy shade of soot black. I made a giant honking chest for events that I can sit Indian style in. It holds a lot, doubles as a sideboard or baby changing g table, and weighs about 100# loaded. Then the wife painted it pink based on a period German similarly huge chest. I do not worry about it being stolen. Two guys grunting...

I used thick craft paper to make my pattern; almost like a very thin cardboard. It doesn't stretch, doesn't shrink, can be modified easily, and makes a nice template when tracing the pattern onto your fabric of choice.

Duct tape your torso. Draw the pattern on it and then cut it of and cut it up I just finished making a leather CoP, so this is fresh in my mind. Be sure to put on your arming wear, tunic, gorget, kidney belt, cuisse belt, arm harness, leg harness, etc. BEFORE trying to tailor your pattern to yourse...

Evapo-Rust is a chelating agent, it binds only with iron oxide. So it shouldn't harm the leather, but it has a yellow tint, so I wouldn't be surprised if it stains the leather a bit. Plus the used liquid turns slightly brown. I'd try a test piece like losthem suggests.

Evapo-Rust is a great rust-removal product. I get it by the gallon at my local automotive store - about $9 per gallon. It's completely non-toxic and doesn't harm other materials. July 7th? You're a long, long ways from full recovery and a long ways from even thinking about fighting again.

Chill out. Take care of yourself. Heal. Don't make any decisions about fighting.

In a year or two, reassess your health, recovery, and desires. Make a decision then, not now.

If you are just looking for closed-cell foam, try http://www.kayakoutfitting.com/ For helmet padding, we slice foam pool noodles into donuts and glue or tape them inside of the helm.
