For Body armour, I have to suggest a good 15th Century Brigandine. You can get steel banding material at places like Home Depot and Lowe's and cut it in the appropriate lengths and then rivet it to a doublet. Winterfell, You said that people calibrate according to the armour that they see, correct? I guess that is a phenomenon where you have been and not where I have been. Granted, I've only played in Meridies and Trimaris, but I've never seen anyone adjust calibration because of what armour someone wear...

For boffer fighting, I would think 20 gauge would be ok. You guys don't hit with the force we do in SCA or some of the live steel groups either, so I don't see a problem with that at all.
