My advice: Make it as tall as you are. Taller and its gets unweildy with a short handle. Shorter and you give up a lot of reach. A lot depends on what the rules for you group is. Unpadded glaives allowed? Only padded? Anywayw, the way I make mine. 1) Select fairly straight peice. Do not overly worry about exactly straight. If you have autobody repair shops around, see if they have a English Wheel. They put the best and strongest curves I've yet to see in a shield.

Slip rollers are also usefull for coat of plate patterns.... FYI.

However, I agree with everyone else. B2 first, then a Baldor Grinder, then a big-wide-belt-sander, than a bead roller.

Here's weights... I just layed out another pair of gauntlets, and they came in at around 2.25 square feet. I'm using .032 4130 (gonna harden them) and they are gonna weigh around 2.93 lbs. Fair Price on Air compressor

They guys in my shop at work are talking about selling of the old (and loud) air compressor. Its a 10 gallon that moves 11.9 CFM. Whats a fair offer?

for 4130, .032" x 48" x48" = 73.728 cu inches.

.283 lbs / cu in * 73.372 cu inches = 20 lbs give or take.
