Given the nature of the original Combat of the Thirty open faced helms are more appropriate than visors- it was not a joust of Peace.

Greaves should be a given as I believe they were last year.

Count Rhys was stabbed in the armpit.

I'd suggest attaching the aventail via vervells up to the bevor plate and then sewing it to a leather tab mounted inside the bevor.

A small amount of rust could be from incidental contact with mild steel while they were being made or stored. You could test them with a magnet to be sure.

The US issue M-1 helmets were made from a Maganese steel but I don't know the specific alloy. Based on your welding problems it may require special rod for stick welding or a special gas mix for MIG. TIG might give you acceptable welds but you may need a specialty rod for that as well. Also, you may...

John Hill's "Treatise of Worship in Arms" 1434 recomends that hose worn with armour should be constructed lined with linen to the knees and that said linen should be cut on the bias to match the body of the hose. A bit late for Klause as it dates to 1434, and only a single example, but it is English...

Unless you exceed the original temper temp' subsequent heatings shouldn't be create a problem. With 1050 tempering temps typically start at 400 degrees and go up from there.

From your description it sounds like you're doing quite well. If your practicing on flat pieces of steel you'll see a good bit ogf warpage. Pieces with more form will tend to warp less. You can minimize warpage by doing multiple short welds rahter than pulling a bead on the seam all at once.
