Hi Aaron,, Youve basically got it right though you'll want to coat the inside of the mold with a release so that he positive cast doesn't stick to the bandages. Ask Murdock about this. In my experience effectiveness in a real fight has less to do with technique than with being prepared emotionaly and psychologically for violence both recieving and delivering. THe register of Prince Edward, the black prince is also a primary source that is translated but fairly rare and hard to get at but has all sorts of musters, inventories and other little tidbits of interest.

Whatever you get you should look into getting trained in it's use either through a tech school or experienced welder. Migs are fine for armouring if youn know what your doing and use them well but as Thomas points out they can make crappy welds that look ok at first glance.

No. Mohair velvet is a modern textile. It's nice stuff and wears great but not historuically correct for a medieval context.
