Armaflex is the stuff you want. As Gavin mentioned, you can get it in tubes (pipe insulation), or in sheets. It can be purchased from HVAC or plumbing supply dealers. Talk to Alwyn (Mary Krammes). She can get Armaflex foam from her work. It's WAY better than the camp pad type foam. They use it for industrial HVAC insulation. Did I mention that it's black?

I believe Jeff Hedgecock has the stuff for cleaning and polishing maille as well. I'm not sure if he offers this as a service, but he was using it on the stuff he was importing from GDFB. This might be an option, as you are both in CA.

I use a drill with a bit that is slightly bigger than the hole on the back side of the rivit. Tou can easily pop of the back of the rivit and pull it out from the front. If is doesn't work, just use a slightly larget bit. It should only take 10 sec. per rivit. VERRRRY easy to do.

Regarding the chinstarp mounting, I think it would be easier to weld in staples on the inside, like master Cad did on my bascinet. You would need to re-polish the areas after welding, though.

IIRC, Balder has a tumbler/polisher at work that uses stainless pins as the medium. They use it to deburr parts. That might do the trick.

I used beeswax on my first few pieces. They got much too soft in the summer. I tried a 50/50 beeswax, parrafin mix, and it was harder. I then went to all parrafin, and i found a nifty additive, called stearine or stearic acid. You can find it at any craft store that carries candle making supplies. I...
