Very quickly, on my way to work and in a hurry. USPS quotes me at a base of $27.95 for the same box to Canada. That's without insurance, and tracking. Don't have time ATM to put a tape on them, but as a guess I'd say 5.5"-6" across at the points of the cop. Middly to small sized. prototype...

Baring restrictions on thickness for needs... some of it is preference that you'll only get from doing it.
I like working with 14 and 16 gage mild.
Thicker stuff is... well... hard to move...
Thinner stuff... does weird things, especialy in stainless.

Good luck with this. Thing is... I don't really foresee stainless responding well to the puching process used for wedge rivets. I'm no expert, but my experiments with mild and aluminum with wedge shaped rivet hole punching gave me about a 3 to 1 rabbit ear/usable link ratio. That said... Ice will so...

Either barely, or not quite depending. But I'd honestly lean more to not quite.
If I flip the leather for them inside out I can squash them down on my thumb enough that they would ground on with sides of a flat surface, but it's TIGHT.

They're right about 4" across where the first finger lame and metacarple plate join. I'm the easiest model I ever have for making stuff for, and they fit me just like I would want them too. I recenly bought a pair of mechanics gloves at harbor freight, size L, and those gloves fit me as well as...

These are: 0.70"- ish Aluminum of a legaly obtained recycled DOT variety. No idea what grade but it's damned springy. Thumbs are steel of an anorexic 16g breed, probably closer to 18g AFTER shape and polish, but still plenty sturdy, especialy since they are designed to ride under the last finge...

From what I remember they're pretty reasonable.
I will say that they might not ship from the location close to you.

To better control and maintain your speed... You might could try a hose clamp around the drill handle and trigger. Tighten the clamp for faster loosen it for slower. Pull the plug for your on/off. Do be carefull though... that kinda gets into something that may be best prefaced with "hold my be...

Did you use the chasing method to get the ridges into the steel? Not sure I really understand the question.... The flutes in the face plate, and the flutes in the bowl were done by hammering on a very blunt, soft (and by that I mean shape, not so much the material/temper) and slightly rounded chise...

I should probably point out too... that you can see in the 3rd pic, several rivets on the bottom side of the brow band are missing. This is intentional, the holes go through the slats too, and it's so that you can tuck a leather strap with mail sewn on it between the browband and the slats for a dra...
