Seems to me that helm already has a chinstrap...a nice wide one made of steel. With the right padding so the helm is snug on your chin there should be no problem.

Rather than looking at the weights of replicas of "variable" accuracy, why not look at the weights of originals or high-quality replicas? That would give you a more meaningful basis for comparison.

The instructions above should work well. Other good options include 1/4" felt or an actual oven mit cut in half along the seam. A mouse pad cut to shape and glued to the metal gauntlet also works.

When I replaced my 16g shield boss with one of 22g hardened steel it cut the weight to a little less than half. (17.5 oz to 8 oz).
