One of the inherent aspects of the form being discussed is a heavy sword. Falchions, per se, are blade heavy. Still, you will want a medium to heavy basket to get a heavy stick. I wouldn't use a lightweight hilt for a sword intended for this style. Really? I would have thought to make it more blade...

About an inch on the body and shoulders. Half that on the arms. An inch for a foundation garment ? Far to thick, that's crazy thick. I have different thickness in different areas, thicker where I have less armour, thinner where I have better protection. Elbow to wrist, 1 layer, elbow to shoulder 2 layers, 2 layers across the collar bone, one layer through the chest and back, 2 layers from the waist down. My current cote is canvas...

I prefer fabric as well, surcote over the cop goes a long way to increasing its life. I have a new one under construction, a wool outer and a hemp canvas liner. Hemp canvas is a crazy strong fabric.
