Dish first. It will do all sorts of funky things along the edge if you flare then dish! I started with a Simmons plackard. Interesting method for narrow fullers. I wonder how long it takes to scrape in a fuller like that! Old lathe bits aren't hard to find...and new ones aren't exactly expensive! I'd hate to try that for wide smooth fullers, though!

I used a table saw once to make some. I put an abrasive blade on and cranked it up about 1/8". It worked ok for a knife (7" fuller, 1/4" wide). With a sword, regardless what kind of jig you make, as your abrasive blade wears, you need to adjust the height. If you're just going to free hand it....goo...

I think it would look better with some brass added here and there and a little more shaping/dishing done to the cheeks. The "forehead" just looks odd to me for some reason. Lochlain, Put the langets over the outside edge of the hammer? I'm not sure sure I'm following your description. If you have a steady arm and know how to grind, you will automatically get a distal taper in your blade by stock grinding. This assumes your blade tapers in width as well. If your blade is a constant width all the way down...grind the edges so it does taper. There's a guy down here that makes swords...

You could get some 1/8" x 1 1/2", cut a small section that will go on the inside of the head and hang out about 1/2"-3/4" underneath. Jacob, He's referring to it popping when he turns the gas off, not dirty tip during welding. A 4130 rod seems to wrk well on high carbon. A MIG or TIG works better than a stick welder also. I'never really messed with CS sheet, but I've done a lot on 1/8"-1/4" plate.
