I'd also recommend 5160. Admiral steel has all the prices on-line for blade steels. You could also forge one down from 5/8" round bar. Pricewise for a finished piece in that size....a lot. Where did y'all get "cold forged" from the original post? Stock removal refers to grinding down from an oversiz...

Looks good. I wouldn't have used a hollow grind for a sword. Aside from cutting issues, a hollow ground edge is more prone to chipping and wrinkling and such. Not bad pricing depending where it's shipped from. For the 0.032 1050, it came out to about $24 per 26" x 48" sheet if ordering 200 lbs or more. the only small quantity lots I found on 4130 were about $50 for 2' x 3' sheets!!??

Sheet metal hardens pretty easily since it is thin. I use oil for 1050 and still have to temper it. I'd start with oil on 20 ga sheet, even for 1040, and test it. If it isn't hard enough, try plain water, still not hard...do it in a brine solution. You can also add a few drops of dish soap to plain ...

Alcyoneus, I'm not using solder. As the copper and brass come to their melting points (actually brass is first), it will form a thin film of bronze as it starts to diffuse into the copper. As it diffuses, it forms a thicker and thicker layer of bronze. Bronze melts at several hundred degrees cooler....

Look close and you'll see that it's a rotary shear. The "U" on it has a sliding mount used for positioning sheet metal. This was probably an add on. I'd guess it's only rated at about 1/8"-3/16".

If it's T-6, it's already hardened/tempered. I don't recal exactly what the different T-XX treatments are though. You can start with a deeper curvature, it just tends to wrinkle up on the edges more. My forms are worn to about 1" deep so it bends up the steel rather than stretches it unless the piece is already dished a bit to fit in the form better.
