Patrick, I start by drilling several holes, usually with a 1/8" bit(for a blade that's ~3/16" thick). You'll need extra long bits. Look for surplus aircraft bits on ebay. Make a wooden head. Cutt it into 1/4ths (like panels on a spangenhelm). Add threaded rod so that you can adjust the width and length. Now you have an adjustable head.

They have a separate bin with small tanks in it at our scrap yard. They also have several large ones out in the general area. Our local welding shop said they could let me go through the trashed ones. They burn a 1" hole in them before trashing them. Since when does boiling water give off hydrogen!?...

Looking at the tear, I also would've asked if you normalized/annealed the steel first. The other thing that stands out are some of the tooling marks. I see a lot of small crescent moon divits in the steel. You can't do this with hardenable steel. You'll get localized stress risers prone to cracking ...

I could never get the bars over my nose to even get it on! I can't believe anyone making a helm would think it was "normal" to place the bars an inch behind the nasal. Taking breaks to relax the muscle groups often helps me. If it hurts, don't do it. If your hands are too tired to hold something without shaking, don't. If your elbow/forearm start to ache, stop. Little things like that I used to ignore, I listen too now! Also, using padded/insulated welder's gloves...
