I have had a lot of luck with #4 on Al shields.

You nailed it with

I know a lotta guys in the SCA don't wear vambraces maybe the longer cuff is to cover some of the arm?? And since there's no vambrace they can be narrower?

Did the camail tone down the "BONG" effect when taking a blow to the head? I had an Illusion Bas with no camail that rang like a bell so bad I had to wear earplugs. yes, quite a bit. My wife had an Illusion fixed grill for years and when we attached the camail to it, it did not stop the ring but it...

I have a stainless 14ga 5/16 butt ring aventail that is 5 years old and I have had to replace one ring. It is TOUGH but it's heavy. The Ring lord 14ga 5/16 or 3/8 should hold up just fine.
If you want to go with 16ga I wouldn't go any bigger than 1/4 id rings.

I have wax hardened 12-14oz vambraces that I have been fighting in for the best part of 4 years. They can soften up a bit in heat but it has been my experience that it isn't soft enough to make a difference. If you are really worried about it, pick up an extra long elbow pad to wear on your forearm....

In the 17th and 18th c. Shoes were mass produces on a "common last"; the Civil war era brogans and a very good example of this technology. Before the advent of mass production factories, shoes were made one at a time, to fit each and every foot.

A good pair of turnshoes should fit like a sock. I have a few pair that I have made or bought and is they are made with inserts in mind, there is no reason that you can't hide a modern arch support in a repro shoe.

common last shoes are a product of the 17th century as best as I remember.

Well made Aluninum Gauntlets should last a long time. Mine average about 7-8 years a pair. the mild steel pair lasted about a year, the Stainless about 2-1/2.
You are correct, the Al must be thicker but 6061-T6 will hold up just fine to SCA combat.
