One question, on the case you have the bottom overlapping the top. The few examples I've seen (noted that I've mostly just looked at wax tablet cases) the top overlapped the bottom. Is this a common differance?

biggest differance I've found between the two is only the coating on hot rolled. Differances between hardness have been unoticable. Price and amount of work to finish are all I notice. (note a soak in vinager is a great way to remove teh coating on hot rolled)

yes and no...It will depend partially on what is between the two layers. If there is a gap between the two helms then the outer helm is going to dent as easly as any other 16g helm. The power that creates the dent will not be transfered to your head like it would in a single hlem set up though, so y...

Padrig, thats look sharp. Only suggestion I have for the pommel stud is to put your arms or initials on the end of it, could even turn it into a miniture seal for wax.

depends on the type of plastic, PVC = UV break down and become more and more brittle with time - can be glued or welded HDPE = will last for generations, not brittle but cann't glue (not sure aobut welding, probably depends if its an cross link HDPE other plastics I dont know enough about to advice ...
