The shape of the fire pot changes quite a bit if your working sheet metal instead of bar stock. Charcoal needs a little more depth than coal. The big issue is that most sealers don't flex or don't bond with the base material.

Depends on the event, most are fine if the weather is dry. Any chance of tearing up the venue likely puts you in the parking lot. A lot depends on construction. If the splints are farther apart you want thicker leather. If your stitching the plates between two layers of material you want something a little thinner. Well considering mandrake tips are not allowed on fiberglass spears at pennsic this year it should make things easier. Start with cotton as a pratice option.
The bent arm and quilting effects the fitting a bit.
Long line linnen is definitely the way to go.
Linnen Tow or bambo batting should proform well.

Ironmonger is another vendor state side.
6" is really huge for a ball stake and maybe a custom job.
At at one point Hal was making larger mushroom stakes from pipe fittings.
Still working fairly well but I'm only using 16 gauge most days.

If you need longer poles 2" PVC pipe with a bolt through will work as extensions. Usually about 4" in on a 10" length. I'm not really sure what's left on the market.
If I rember right getting a garden or yard sprayer of some type made application a lot easier.
It seams some treatments had a strong Oder requiring a long time to cure.
Others effect weight or the fabric.

Did you preshrink the canvas.
Besides waterproofing how do you intend to avoid mold and mildew.
Some aftermarket canvas treatments include some "flame" resistance additives.
