try and get the ones with out the ruber gasket or any type of coating. they are cheeper that way. althought fiinding them with out the zinc can be a bit of a chalange.

a little on the thin side so probily want to run with two layers or none important parts ie grives and dress armour. check out the prices on some of the larp stuff some time. use thin or shalvaged steel as dress pieces or larp can give you good experance and money to by tools and better matteal. old...

crall on knees or wait. I have sceen many a melee won by a leged fighter left off on his lone some. maybe noto the last one alive but usualy can cause a big problem when the enemy tryes to fall back on your position.

call for a group and lead the charge before they know whats going on. break the line and punch throught. if you miss them on the charge you still three rows back in a target rich enviroment.

what do you need one for?
you can get a hand crafted in the period style made for less.
japan sword starts at around 3000 us made to your design.

check the local traade school some times they will do some small jobs for a lot less. if they teach machineing or lathe work they might even be willing to make some stakes for just a little over cost.
usualy causes a little more time spent waiting depending on the program.

there are two options
1) get a chizle. note this works but can cause some warpage in the hole.
2)big ass nippers. also known as nail cutters look a lot like the tool used for punching riveted mail. pick these up out of a fariers supply.
used to trim the nails used to set horse shoes.

should work. Its not a striking surface. So you should be able to do it. althought if it begins to show wear ie little bits sticking out repalce it.
I use leather on mine about a 4 ounce use contact cement or spray adheasive to hold it on. works well and has the nice look of leather.

with welding make shure everything is cleen. take your time and make shure some one else is around just in case. you will probibly want around a 5 shade for oxy/fuel. welding aginst cinder blocks or concreat is bad,very very bad. good light can make a big differance.

as far as welding sheet just tig it set it up as a lap weld and fuse the pieces together.
you can get high carbon stuff for doing iron work but its an odd item so the price is probibly up there.

that one sounds like a problem with circulation holding your arm in that position and holding it there is causing stress in the sholder or arm. so try a smaller shield and don't use it as a static shield move it around play play with it a little and rember the farther a way it is for your the bigger...

I Acasionaly check home pages off of profiles from most every group that needs a special kind of armour.
Some larp decusion board have some very odd people even by the archive standards.

make shure its borax the powdereded acid not borax the soap. both will clean the steel but only one will work as flux. I find it at the dolar store labled as roach poision.

sounds like the sheet is viberating quite a bit. you can saport the metal with a layer or two of card board. but still probibly go with the avation snips.
