I have the same luck with linseed oil but I dont have the problems of removing the supper glue when the handle finaly breaks.

either a tig set up or a resistance welder.
tig will let you do a lot more. small inverter tig set up is around 700. get somthing with a high freakyancy start if you even think about doing aluminum or stainless.

probibly melt the wax dip the garment in then shake of the excess after your done.

actualy I start buy pading my head first and then build the helm around that. makes for a good fit and cuts down on the error factor. althougth I usualy use twice the minamum foam for the form.
