as far a rebated steel goes never by aluminum. stick with either an artist that is known form quality or a large comercial make that is aproved by your group.
the older starfire swords are good. and I think its hewnway or somthing like that is another good one deltin also makes good pratice blades.

if you mean the clamshell varity I can't say much about dealing with them but all of there baskets I have sceen were shiny and scared form combat with ducktape and gouges in the aluminum. Althought if some people would keep there basket hilts clear of each other or my helm then it would not be a pro...

probibly the easyest way to do it would be to find some one with a cnc mill and a very small bit go over it once and then a quick dip in the acid to polish everything up. althought a few minites at a small buffing wheel would have a simalar effect.

one spundome bargrill in stainless with a nice bronze/brown oxidation color. literaly some it brown some is bronze. with a galvanized chainmail drape off the lowest bar.
It lookes like galvanized even at ten feet.

if i rember right lexan can be heat formed but will become cloudy after shaping. I would think good epoxey would work well. It sounds like the pvc would work also. lexan is kindof odd the way the numberw work out when it comes to strenth if I rember right there one area where it is conciderably week...

lammalar I would think. I know some one that fights with one it folds flat. using single piece cops that tie in. so all the metal bits fit in to the helm. and everything folds flat. I think last I knew he was carying the helm in a reinforced hat box and the rest in one of the fold-able suit things.

it works well for decorative bits dice bags favors and dags and can be used to add an immage in dubble mail.
find a copy of the compleat metalsmith. in the local library it has a instructions on how to get some wonderfull cullors our of coper.
copper can also be cast or worked in to flat ware.

what is the shape? and how flexible is the leather? if you are able to get good contact to the matereal I would try 3m spray adheasive or contact cement. spraying a nice layer first on the steel and then on the leather wait for it to start getting tacky and then wrap one around the other glue to glu...

I think there is a local place that sells some with almost the same efect of the aluminum foil tape. the only diferance is it is duck tape reinforcement and wears as such. also have had it pased at pennsic a few times. I hae found that hair blowers tend to wear out rather quickley.
if you can find a good ray-O-stat and a cheep motor and a propellor.

I think it was on harbor freight or some other tool catalog that I saw a foot pedal ray-o-stat for a hand drill

I use a small ish ball pean it's less of a swing and more of an athoritative whap. and then tap tap tap to dress it. some people go the a very large industrial hardware store or junk yard and find a piece of steel or bar to saport the inside and beat the out side. but that takes a little to much tho...

not quite shure if it would work for finger gauntlets.

in period it was usualy an acid base for flux I have a list of diferent mixes of flux used in later history.IE 1800 if you want.

the temper will not be evvected untill you reach around 700.
when the blades chip it is usualy due to maxing out the thickness or the blades working there way out of line.

if I rember right you can cut off the antlers mash the brain piss in to it then smother the contence all over the hide.
but my memory has been a little fogy lately
there is also a tanning process that uses alum. there are comercial kits available but run nearly 20 a peace.
