the problem is that aluminum isnt as hard as steel so the bars would have to be thicker then the usual so it would be a very bulky lookin hilt. i have seen one before,it didnt look that good. also after welding it you will have to have it retempered or the bars will be super soft.

well the wight is stupid light,not sure but everyone that feels them are amazed on how light they are. if you blue or blacken the helmet then your gonna blend into all the other fighters. ADD brass to the helmet or just leave it shiny.

the flutes stick out about 1/4" and are 1/2' wide,i would say if your careful it shouldnt be that hard.

I am no longer taking orders,i am too far behind. The heater shield is not strapped and it would be edged like normal,its just a normal shield but with flutes on it.

i have been fighting with greaves for most of the 14yrs i have been fighting and i have experienced the same thing you are. to fix this i just added a strip of thick leather at the bottom just like your talking about doin,it works great!

i work mostly in aluminum and i use scotch bright belts on my belt sander. i will sand the cop smooth first then go alittle bit on med grit then light grit and i have a wheel thats extra light grit but its not totally needed. then buff it.
