Yes, the heat from welding can ruin the blade, which is already broken. Yes, you can re-heat treat it. No, it's not worth your time. Even if you do get it together, you'd have to re-grind the entire blade perfectly or the top blade would break, the cuts would be awful, or you'd injure yourself. Youc...

I don't know about the metacarpal, but I think the rest of it is fantastic! The black does a good job of minimizing the fingers, and it's probably the most Japanese looking gauntlet I've seen for SCA combat.

Do your submission with Crayola permenant markers, by the way. We had a device in the shire bounce for poorly defined colors and unclear clip-art graphics. It's a terrible feeling after waiting a year. Yours should be clear enough, though. Be careful with color printing, though.

I think he's more worried about a knife than a bullet. Besides, the way vests absorb energy (by deforming into your chest) this would probably helm, due to disappation of energy, mass, and (comparative) rigidity. Besides, bullet proof vests are about being taken to the hospital breathing versus stay...

I think Middle Kingdom (and probably Northshield by default) has the shield glance-no good rule. Personally, I'd take it if it was solid and with the edge, but I think something off the shield would be a little more likely to be flat or skipping across the armor instead of a solid hit.

Well, a lot of stuff you can fix without too much trouble, but I'd be wary if you're suspicious of the helm. Gaunts aren't too easy, but you can do a lot of simple things with those. I'd need pictures to give any hard advice, but you can always re-do articulation or flare the cuff like an hourglass.

I don't see a lot of combatant, actually. I've only seen it in one major device in my area. Perhaps you should consider how it'll look on a shield, as had been aluded to by Effingham. I'm not opposed to your current idea, but I (personally) prefer the tree in base with the larger combatant dolphins ...
