Well, you need a fair amount of mass to absorb the kinetic energy. If you had an ultra-light-yet-magically-undentable helm (great for protection against sharp or pointy blades), all that energy would be dissipated by your head and neck.

Not a stupid question. It seems somewhat arbitrary, as far as mechanical function goes.

I don't see any reason you couldn't use two (or more) sizes. Little ones (half size?) for tailoring around curved surfaces and edges, and big ones for everywhere else.

Yeah, it occured to me after finding all those hinge images that all of them depended on the barrel not coming unbent.
