Steel conduit for the split on ours. We used closet rod for the poles (thickest I could find round) and then sanded down the edges to fit inside. The nice part was that the joint can't slip back and forth.

Card loom. Get someone to show you a herringbone pattern, and about 2-3 months later, it will appear. Did mine on an inkle loom (was what I had available). Works moderately well, but took forever to do.

Not yet. I found someone in my barony who has offered the use of their equipment and jig, so I can try out one before taking the plunge. This also has the benefit of an experienced eye keeping track so I don't screw things up. Will definately post on how that went, and show off some of the pictures....

I will say, Wedges are great for the people who don't really have a ton of room in their car for period tents. We have a bigger version than this, and it easily fits with our gear in a compact car.

While not required by the rules, I would highly suggest some form of overlap, or at least not having the collar tie open in the front. All it takes is a slight deflection of a spear upwards, and a shot can go into the throat.

However, do what you feel is safe.

Gwen, i just want to say the new hooks are amazing. You are the only person I know offering silver hooks, in anything less than 50+ a pair. I just personally like a silver tone vs. brass, and finding a set has been next to impossible. I will probably order a set soon.
