The problem is that if they are not "close enough" they tend to look like *ss, or pepto bismol pink. Neither one would improve the overall look. Hence why people are reluctant to try.

For a generic High Middle Ages gambeson, you can check out White Mountain's site. His wife has a great tutorial. Be prepared for either almost killing your sewing machine (unless it is heavy duty enough) or lots and lots of hand stitching.

Except wasting perfectly good leather? Nothing, as long as the leather does not "affect the rigidity of the rattan". Realistically, I doubt you will find much of a difference in practical usage, except adding weight. Someone posted a while back about leather "sleeves" for swords.

I get full motion with no gusset due to excellent tailoring on behalf of my wife. We had a gusset at one time but did away with it as it was not needed if the sleeve was nicely tailored. So if I am reading this correctly, those of us without miracle workers that we are married to need to add gussets?
