Yeah, I was thinking something along those lines too horsefriend. Maybe full metal greaves, sabatons, and maille/lamellar for the thighs. While placing maille over metal might look O.K. - you might get tired of repairs. The other thing you could try is going to a boat repair supply facility and getting 2 part expanding foam - mix 2 equal parts liquid and pour in - then stand back as it expands and fills in all the little variations.
