When you say tapered knuckles, do you mean tapered from the body of the hinge to the extremity of the knuckle? I've spent time looking at many extant and depicted hinges, and they all appear to have 90 degree angles throughout the knuckles. Would not deliberately tapering them introduce those unsig...

This is the thickness after grinding, I checked again and it leans more to the 0.7, but still very thin. This is for the vambrace and rerebrace only, the couters are ca 1.3 mm. Grand bascinet 2 mm, but jousting visor is 3 mm on the lower lip. Have you posted pics of this yet? If so I must have missed it. Your dawn photo shoot looks great! The arm lower down, is that to hold the visor open to get a bit more air in? I don't know what to make of that thing. I have worried about it, on and off, for about 25 years. As it stands, it does not seem very useful. Perhaps there is something missing from the mechanism, or perhaps it is a misgui...

My thought was that it was the intial pivot point for the visor, and after the hinge was put in, it was plugged. I would not trust the Lexan and would go with the perf plate.
The Lexan I have used was in an industrial setting so it may be different from what you are talking about.
In my experience it was too easy to shatter.

Looking through some Swiss chronicle stuff from the late 15th century I see lots of sallets with plume holders on the front.
Several kettle hats with what look like torses (sp) and a few long scarf like fabric decorations tied around the helm ad drapes down the back.

Based solely on these threads (thread #1 & thread #2) you might want to check with Somedudeinutah.

He seems to be able to get Ti to achieve some shapes that most others can't.

As discussed in this AA thread making at least one 120v and one 240 volt digital controller are on my to do list.

Dillute vodka with 2-3 parts water in a spray bottle. Works better than Febreeze and no nasty cover up smells. Fresh air and sunshine will also help. I think that some pictures from one of the Swiss chronicles shows some cloth tied around sallets and maybe the Triumph of Maximilian shows some more things. I will check to see if I can find some pics.
