Real armor almost invariably has its outside arrises beveled to some degree. The better sort of real armor has its inside arrises beveled as well. Mac This is one of the details on extant pieces that is difficult or impossible to see from most photos. It can even be hard to see from museum displays...

Take another look at Mac's House / Can Thread. Starting with this post He discusses using a master form to help quickly shape the visor. I am sure this is faster and more repeatable but is not necessary. You could make the cone from the same template he shows and form it over vasious anvil and stake...

Another question:
Many armourers make molds and cast full sized copies of their clients hands.
You don't seem to have done that.
Do you find that unnecessary?
Are the varoius tracings and measurements you have taken enough to make it superfluous?

Is it possible to remake the thumb plate instead?
Also maybe move the metacarpal & thumb plate rivet holes a bit closer to the edge.
