Mine is flat. I suppose you could have a slightly curved boss
custom made for a curved shield.

for weight...

Heavy enough for inertia to absorb some of the force
of the blow, light enough that you can carry it for a while
and move it quick enough to be effective.

the way lumber is cut now ( not quartersawn ) is one of the biggest reasons that boards warp so badly. Thicker boards might help. making a single piece table top with a cleat running across the boards would help but not good for the living history goal.... On the spear and the CoP; the Weapons that made Britian show on armor did a fantastic test on a man with a lance on horse vs a CoP; as I recall even at full speed the spear barely went through the proper 3 layers of plate, maille, and padding. For a shape that large there is no reason why you can't drill holes in the outer corners and use a jig-saw to remove the bulk. I have a very good jig-saw and It would probably take me more time to lay out the pattern and drill the holes then the cutting in between. Mind you I would cut 1/6" sh...
