Just a thought. I've not done this with armor, but when we go to conferences for work and have a big load of equipment, we ship it to the hotel ahead of time. Notify the hotel ahead of time, and the concierge will hold it for your arrival. Just use tracking and insurance. It is easier than trying to...

An FYI for Aaron,

The Windrose chinstrap (which I like as well) is basically a leather version of the standard US military Kevlar helmet chinstrap, which I'm sure your quite familiar with ;)

55 gal plastic drums make good armor. As suggested, try carwashes. Some give them away for free, at most they sell them for $10-15 a barrel. You can make a full set of armor out of a single barrel. I'd be very careful with the Caswell Stainless Blackener. I have never tried it on chainmail, it might work very well in that application. The armor also tended to have "motto's" etched into them. Some had religious connotations, but others have more in common with modern gang tatto's. No kidding.

Seriously guys, you can find a copy of this book on Amazon or Abebooks for a little bit of nothing. I mean like $20 bucks for a copy from the 50's like mine (and nothing has changed significantly since then). And it is AMAZING. Every armor guy or blacksmith should have a copy.

If you want the 'dust' effect of plaster, go to your local Lowe's (home improvement warehouse/tool shop) and buy the replacement "Chalk" for builders chalk lines. It comes in colors of your choice and will give you the "dust" effect with the ease of construction of the fiberglass casting tape.

In regards to a tumble dryer.... why not just go to a laundry mat? I would use multiple layers of plastic bags and then put it inside a zip up pillow case or something (no liquids), but it should be fine.

I've been considering doing this with my modern stainless steel mail to polish it up some.

Aaron, A couple of tips I learned. Wear Nitrile rubber gloves when applying the casts. Wrap the body part the casting material is being applied too in plastic wrap (make sure it is smoothly applied), you get a more accurate cast and it protects your skin and body hair.
