I applaud your work Russ. There is only one source I know of in the US that supplies original style buff, and he does not share his secrets. He also does not process it more than one batch a year.

My opinion, lead is way cheaper and usually a lot softer than pewter. Lead poisoning risks are low if you use enough precautions.

I guess it also depends on the hammer/mallet. I have three sizes of dead blows. I started out with a snap on brand and ended up buying HF for the medium and smaller ones. The snap on brand has harder faces (plastic) than the HF ones. I am not sure what type of plastic it is. I have an assortment of ...

Archie,
I always wondered the same thing, but between Matt's website: http://www.larp.com/legioxx/
and Roman Army Talk: http://www.romanarmy.com/rat/

You will find that everyone that researches this topic thinks the same thing. I agree, but doing it the Roman way never made much sense, or...made alot of sense...

Sometimes it hurts my brain!

I have heard others use chippendale drawer handle hardware, I do not recall the supplier, but if you do a search you will probably find it.

Corrizanna Fabric covering pattern?

Greetings one and all, I am trying to figure out the fabric shell for a corrizanna. Is it as simple as I think it is? I have the plates and faulds cut out. I gather all I need to do is cut the fabric in a vest style pattern to cover the plates and rivet them in? I know this seems overly simplified, ...

I use a heavy handled utility knife, Hyde brand. I always use new blades and cut on a soft surface (covered suspended ceiling tiles). Sometimes it is easier if you dampen it first. If you use a jigsaw, use a leather blade to cut, otherwise your edges will be a pain to finish.

There is a way to bend plywood that tight, but it isn't going to be cheap. If you use birch veneers that are the correct width say 36" and cut them to size, you can wet them and bend them over a form the shape you want the wood to assume, basically a mold/press. In industrial applications, the ...
