Painting the inside is great for rust prevention, but rather annoying when you want to re-blacken the outside with heat and oil.

I haven't used metal clay, but have seen other people do stuff with it. My main concern is that (from what i have seen) the resulting product is more like cast metal.

Also, would carbon added as you say really get into the steel paricles, or would it just stay between them?

My experience with etching comes from a background in printmaking and etching copper printing plates, but some of it should also apply to etching other purposes... Make sure your metal is clean before trying to transfer your toner image, or before applying a resist. Any little bit of oils or smudges...
