Juliana, I use Plastazote and Evazote Foams for this kind of applications. I (and virtually all othjer professional latex-boffer weapon makers in Europe) make Euro-style boffers from this stuff, and when I started my SCA career it turned out to be a fantastic and durable foam for these applications ...

On your first question: Yes, I believe you are wrong in doing so. As wrong as stage steelers and free-steelers putting down SCA combat as "plastic-clad chopstick wielders".
