Those are some serious hammer marks.
It may be that you could smooth off the corners of your hammer a bit more and save your self trouble down the road. Have you got a pic of the hammer?

There are some images in this thread on the VikingSword forum that might be of interest. About 2/3 of the way down the page, there is a pic of a mace which has lost a flange, and the slot in the haft is open for examination.

The can structure however I've made out of 13 gauge.. That's way too heavy. Remember, that twice as thick is not twice as stiff: it's eight times as stiff. In my experience, the underlap on the hinge side will also (somewhat) limit the amount the inner plate will normally close. But the extension(s) is/are flexible, so the inner plate can be pushed in past its natural stop. I'm not sure why I neglected to mention this part..... a "senior moment", perh...

In my opinion even the best of the modern repoussé artists often don't get the overall form of their armours quite right. The decoration can be exquisite but if the overall form is off it diminishes the result. I can understand the desire to rush through the boring forming parts to get to the juicy...

Another factor in that decision is that if i wanted to chase the helmet itself I'd probably have to start with much thicker material which actually really seems like not as much fun and something I want to avoid for my first project haha. Thanks guys. Does anybody use pitch to back up the steel when doing the ropes and scales and such details ? I've always used a shaped tool on the inside, and careful hammering on the outside. I don't think there is any reason not to use pitch. Indeed, "pitch and punches" is probably a more versatil...

There is another path you can take here. You could work up the shape of the can over a three dimensional sculpture, rather than a plywood buck.
