My experience with the finger puncture via sewing machine was pretty much the same. If the needle was good and sharp it probably went through pretty cleanly.

There's tons of really nice buckles out there but I'm kind of looking for a happy medium between awesome but pricey and shiny modern. :\ If there's no other options I'd rather just buy pricier ones though.

I think the fumes problem depends on the plastic too. ABS doesn't seem to give off much. The hubby complains more about the fumes from banner making than armoring in the oven. ^_^

You can get huge sheets of kydex on ebay for cheap. I bought a 4' x 8' sheet for $30.
