my problem is with the "back-plate", the one with the red circle. When I bend my arm, it doesn't quite cover all the elbow and it's sort of annoying to have something at 45 degrees when your arm is straight.
Do you have any suggestions?

..and yees I know they're HUGE :-D

Let me preface my comments with " I haven't made a pair yet"

Did you get that pattern from someone? My understanding of the way these are supposed to go together is that the elbow area is heat formed to fit the arm in a way that the articulated piece is unneccesary.

The v cut in the back would be heated and formed inward until the sides of the v touch. Then they are attached to each other with a reinforcing strip over the joint.

Other wise if the articulation is needed it need some trimming on the the surface that rides the other piece so that it rotates to more of a 90* angle to match the function of your arm/elbow

The problem you are having is because of the medium you are using - plastic. If it is all you have, try heating it up and giving it a more bowl like shape. You can use a metal bowl to put the hot plastic in to help form it.

Switch to leather as soon as possible.

Funny plastic forming story. We had a new guy we were trying to get in armour years ago. Pickle barrel was abundant and Big Jon , nice guy that he is, was helping this guy make plastic legs. He heated up the leg in the oven & pressed it to the new guys leg to form it. He learned quick why BJ was using oven mits as the hot plastic was pressed onto his pants.
