From the aesthetic standpoint, the sugarloaf is one of my favorite helm designs.
Looks like a helm oughtta look.
The problem I have is visibilty. Sugarloafs (sugarloaves?) have rather small ocularia and so would be an impediment to me on the battlefield.
Has anyone successfully made a sugarloaf helm with larger ocularia that still maintained the integrity of the design?

how "large"? Are you talking about going from the historical very thin occulara to a more SCA accepted 1" wide version?
Or are you talking something larger that would require a grill?

Mine has a 3/4" opening and I see fine. Theres a sweet spot, in regards to your eye's distance to the opening, that makes visibility just right. Too far away, and its hard to see, too close, and your eyes aren't protected.

maybe like this and make the face plate detachable, with hidden or swapable (just made that word up) grill. I'm thinking of doing something like that....but i can't figure out how not to make it look ugly

It is IMPOSSIBLE to put a grill on a greathelm and NOT make it look ugly. Take the money and go buy a bascinet if you want/need a grill.

Is there any evidence that a sugarloaf would have had the fencepost/saw openings? It is then possible to have parts be greater than 1", since a 1" dowel wont fit through the opening.

What about leaving it as is, but with the visor easily liftable (remove any spring pin holding the visor down by design, which is a-historic at this juncture anyway), and the face protected by a low-profile bargrill, in which occularum following the standard occularum are made?
Want better visibility? then you can fight visor up, as they could historically, and the raised vispor would help conceal the fact of the low profile bargrill under it.

It's also quite possible to put a bar-grill on an otherwise attractive bascinet and make it ugly too. I think we've just gotten used to ugly bar-grill bascinets over the years.
Personally I would go with adding 'breathing' holes closer to the eyes. If you ever decided you didn't like the holes they could be used to rivet down a brass cross or be covered by one.
